Abstract: Plasma spraying Al-Fe2O3 composite powders was employed for synthesizing composite coating. The microstructure of the as-prepared coating was characterized by X-ray diffraction, scanning electron microscopy and transmission electron microscopy. The adhesive strength, microhardness, toughness and wear resistance of the as-prepared coating were evaluated. The results show that FeAl2O4,α-Fe and γ-Al2O3 phases are formed during the plasma spraying process due to the thermite reaction of Al-Fe2O3 composite powders.TEM results revealed that the composite coating has nanostructured microstructure. In the composite coating, spherical α-Fe grains and γ-Al2O3 grains(tens of nanometers to hundreds of nanometers) are distributed uniformly within the equiaxed and columnar nano-sized FeAl2O4 matrix. The adhesive strength, toughness and wear resistance of the composite coating are significantly enhanced compared with the conventional micro-sized Al2O3 coating, which are attributed to the nanostructure of the composite coating and the inclusion of metallic phase α-Fe in the composite coating.
